When importing screens from China manufacturers, structural misalignment and aggressive factory designs often leave buyers with unexpected visual defects. Here is the engineering reality behind what your eyes are actually seeing:
🔹 The 5% Rule for Gaps: Historically, LED modules were engineered to allow for thermal expansion while keeping module gaps under 5% of the pixel pitch to guarantee they remained invisible to the naked eye.
🔹 The Dark Line Trap: When manufacturing tolerances allow that gap to stretch to 10% or more, uniform pixel spacing breaks down. Your eyes instantly perceive this extra spacing as a distinct dark line or grid pattern disrupting the image.
🔹 The Bright Line & Compression Effect: Conversely, when modules are compressed too tightly together, it creates a bright line or a shadowing effect on dark content.
The Modern Manufacturing Shortcut
Many factories today try to simplify their design by eliminating module gaps entirely. This is flawed logic. They assume they can just fix the resulting bright lines using line correction software.
However, this shortcut:
- Ignores natural thermal expansion.
- Fails to eliminate off-angle bright lines.
- Increases panel compression and module steps, actually creating more visual defects.

Increasingly, our independent Factory Acceptance Tests (FATs) in Mainland China are identifying serious compression issues—specifically lifted masks (see example) and off-angle lines caused directly by attempts to eliminate gaps.
